Application of Partially Oriented Yarn (POY)

Partially oriented yarn with an elongation at break of 122–138% and a boiling water shrinkage of 48–56% is creeled on a false-twist draw texturing line only after documented conditioning at 23 ± 2 °C and 55–65% RH for 24–48 h. Package hardness is measured with a Shore A durometer; lot-to-lot hardness drift must not exceed 5 Shore A units, because soft packages release more yarn at the transfer tail and hard packages increase unwinding tension at the balloon apex. The POY feed is drawn at a D/Y speed ratio of 1.64–1.70 through a primary heater maintained at 205–215 °C; for low-set DTY the secondary heater is bypassed or held below 160 °C. For set DTY with post-boil crimp contraction under 15%, the secondary heater is operated at 160–180 °C with an underfeed of 5–8% between the first and second heater. Incoming spin finish add-on must be 0.32–0.45 wt% by solvent extraction; lower add-on forms deposits on the ceramic exit guide, higher add-on causes false-twist aggregate slip and twist loss. The textured yarn is tested to ASTM D2256 for tenacity, elongation, and initial modulus. Apparel-grade DTY sold into EU markets is screened under OEKO-TEX Standard 100 class I; extractable lead must remain below 1.0 ppm under DIN EN 16711-2:2016. Resulting 55–167 dtex DTY is used in circular-knit activewear, warp-knit lingerie, and woven stretch shirting. Operational boundary: POY stored above 70% RH or below 10 °C before creeling must be re-conditioned, otherwise the broken filament rate increases to above 1.8 breaks per 100 kg on high-speed texturing positions.

Why Does Air-Jet Texturing of POY Demand a Tight Elongation Band and Low Volatile Finish?

In air-jet texturing of POY into 600–1200 dtex polyester ATY for automotive seat facings and cargo covers, feed lots with elongation above 140% or below 100% are rejected. High-elongation POY gives weak loop anchoring; low-elongation POY raises filament breakage at the jet needle. The feed yarn is pre-drawn inline at a draw ratio of 1.55–1.65 over a 1.8 m hot plate at 190–200 °C, then overfed 18–25% into a high-turbulence air jet operated at 8–10 bar compressed air. Core-and-effect ATY constructions use an effect-yarn overfeed ratio of 1.30:1 to 1.45:1 relative to the core yarn to achieve 120–160 loops per metre. The incoming POY finish must be low-silicone and volatile-free; silicone-based finishes decompose in the hot plate and deposit on the jet needle, shifting loop frequency by 10–15% within 4 h of continuous running. The finished ATY is checked for loop stability by tensile testing to ISO 2062:2009 and by a Zweigle hairiness classification against supplier reference boards. Compliance for automotive interior applications requires FMVSS 302 burn rate not exceeding 100 mm/min and VOC release below 100 µg/g under VDA 278. The woven ATY seat fabric must withstand 50,000 cycles under ISO 12947-2:2016 without surface rupture. Operational boundary: compressed air must be dried to a pressure dew point below −40 °C; moisture in the air jet produces uneven loop formation and package-to-package shade variation after jet dyeing.

Draw Warping Beam Edge Density and Creel Tension Mapping

Draw warping lines that produce warp beams for dry rapier weaving of curtain lining, printer interlining, and fusible interlining substrate operate at 600–800 m/min with a draw ratio between the feed roll and draw godet of 1.65–1.72. The contact draw plate is held at 185–195 °C over an active length of 1.0 m; lower plate temperature leaves undrawn filaments, higher plate temperature overstretches the yarn and reduces beam elasticity after rapier weaving. Creel tension mapping is performed across all ends with a handheld tensiometer; the outside-to-inside tension difference must not exceed 1.5 cN, because larger spread causes hard beam edges and dye banding in beam dyeing. Beam density is controlled by a pressure roller linear load of 3.5–4.5 N/mm, and the winding algorithm maintains a winding angle below 18°. The resulting beam contains drawn yarn with a residual elongation of 25–30% and a tenacity of 38–42 cN/tex under ISO 2062:2009. Compliance for dry-process interlining includes OEKO-TEX Standard 100 class II and free formaldehyde below 16 ppm under ISO 14184-1:2011. Operational boundary: POY bobbins from different spinning positions must not be mixed without measuring package-to-package shrinkage; a shrinkage coefficient of variation above 6% produces visible streak defects after beam dyeing.

When draw twisting converts 130–190 dtex polyester POY into high-tenacity sewing thread, the draw ratio is set between 1.70 and 1.78; if incoming POY elongation is below 110%, the draw ratio must be reduced to 1.65 to keep end breaks below 0.8 per spindle hour. The yarn is drawn over a curved hot plate at 190–230 °C with a residence time of 0.4–0.6 s, then passed through a ring and traveller assembly at 10,000–12,000 rpm. Twist is inserted at 620–780 turns per metre for single-ply thread, and a twist multiplier of 2.8–3.2 balances tenacity against loop strength. The drawn twisted yarn shows a tenacity of 58–65 cN/tex and an elongation at break of 14–18% under ASTM D2256. After plying, a low-viscosity lubricant of 10–20 mm²/s at 40 °C is applied to maintain needle temperatures below 180 °C at 5000 stitches/min. Compliance for dyed industrial sewing thread includes REACH Annex XVII entry 43 banned amine release below 20 ppm each and OEKO-TEX Standard 100 class I for direct-skin garments. Operational boundary: POY with spin finish add-on below 0.25 wt% must not be draw-twisted because static charge above 2 kV collapses the spinning balloon and raises yarn friction on the traveller.

Intermingling Polyamide POY for Fine-Gauge Hosiery and Medical Knits

For polyamide 6 POY destined to 7–15 denier per filament hosiery yarn, the partially oriented yarn is first drawn at a draw ratio of 1.30–1.40 on a draw-intermingling winder, then air-intermingled at 3.0–3.8 bar to create 80–110 intermingling nodes per metre. The intermingling nozzle is located immediately before the winder to preserve a yarn elongation of 28–34%. Pressures above 4.2 bar generate filament-to-filament bonding that causes streakiness in dyed hosiery; pressures below 2.6 bar leave segments without intermingling nodes and lead to ladders in fine-gauge knitting. The finish on incoming POY must be heat-stable at 160 °C because the knitted hosiery is board-steam-set at 118–122 °C. The processed yarn is circular-knitted on 400-needle fine-gauge seamless machines into sheer hosiery, medical compression stockings, and ankle supports. Compliance for skin-contact textiles is evaluated under OEKO-TEX Standard 100 class I; extractable nickel is measured below 0.5 ppm under DIN EN 16711-2:2016. Operational boundary: Polyamide POY stored below 30% RH loses spin finish uniformity and generates static during draw-intermingling; re-oiling is required before the yarn can be run above 600 m/min.

Draw Sizing Converts High-Orientation POY into Water-Jet Warp Beams

High-orientation POY lots with an elongation at break of 105–120% and a yarn-to-yarn elongation coefficient of variation below 2.0% are processed on a draw-sizing machine with a 2.4 m heated draw zone. The draw ratio is 1.70–1.75, and the godet surface temperature is 185–195 °C. An acrylic ester copolymer sizing liquor at 10–14 wt% solids and 55 °C is applied by a two-dip-two-nip sizing box to achieve a dry size pick-up of 7–9%. Drying cylinders are staged from 120 °C to 140 °C to prevent size skinning and brittle warp ends. The sized warp is beamed at a winding tension of 0.12–0.15 cN/dtex, then woven on water-jet looms at 900–1100 rpm into polyester taffeta for downproof outerwear. Fabric quality is tested for hydrostatic head above 1300 mm H2O under ISO 811:2018 and air permeability below 10 mm/s at 100 Pa under ISO 9237:1995. Compliance for downproof taffeta sold into EU markets includes REACH registration of the acrylic size, and residual monomers must be below the specific migration limit assigned in the size formulation safety data sheet. Operational boundary: The draw ratio must not be reduced below 1.65 to compensate for low-elongation POY; the warp then has residual elongation above 35% and weft-insertion constriction causes fabric width loss above 12% in water-jet weaving.
